Ah , plenty to keep you busy then.......... Both my SD calipers caused me issues with binding despite them both being cleaned up/greased etc , the NA one would heat up and slow the bike down after about a mile - bit like the carbs I kept cleaning them up and eventually they seemed to sort themselves out with use and now the wheel spins round nicely . In theory if you can force the piston back far enough for the disc to be free and the wheel spin etc the pads cannot be too thick ? One problem I did have was where the "spring" in the pad cover had got caught on the inside pad - my fault that one but worth trying with the cover off ?

Will have a play round tomorrow have several calipers in pieces, the one off my SD I bunged on the bike you looked at sold it last week (big thankyou Ian for the frame)The Hawk has only done 7500 miles and caliper looks newish, previous owner had played around with it fitting new pads and bleeding system.Should I be using Dot 3 or Dot 4 in m/cylinder?

For the brake issue did you check the master cylinder ?. The fluid return hole might have a partial blockage. Just a thought - hope it helps.

I'd get genuine seals from silver's - they're not that expensive. I got some pattern seals of ebay for my cb500 caliper & they leaked. A lot. I replaced them with Honda seals & they've been fine since. I'm usually the first to save a few quid with pattern parts, but not with seals any more. Can't comment on pistons, mine have all been salvageable with some fine wet & dry.
