What are my options? It’s leaking because it won’t tighten because it has been threaded

are you saying the caliper has had a thread insert fitted or the nipple will not tighten as the threads are damaged.the nipple seals through the taper on the nipple hitting the taper at the bottom of the nipple hole if the taper on the caliper as been damaged through drilling oversize to fit the insert your nipple will not seal .there are two ways you can go fit a blank were the nipple goes and get a banjo fitting with a built in nipple or look for a caliper

I think I’ll need to get a banjo with a nipple built in. As for the “blank”, is that any bolt as long is it fits, or is that a specific something? I could seal it with resin as the thread for the nipple valve is gone.
Do you know what size the banjo bolt thread is and what size the nipple valve thread is?

Also any advice on removing the nipple? It’s just spinning and spinning

Now I know what the problem is you have pulled the thread .you need to put the nipple in a vice and pull as hard as you can while twisting the caliper. I would the take it to a engineering company they will be able to fit a insert with out damaging the seat.there are blanks with nipples fitted but you will still need to repair the bleed nipple hole. The problem is cost

I got the nipple out. Leveraged with a screwdriver and turned with a ratchet. That’s all done. Do you not think I can just twist it back in with metal epoxy to seal? Then use a new banjo with bleed valve? I think that’s my cheapest and easiest option.

From memory;- The original nipple is M7 x 1.0. (If you are going to blank the hole I would try and tap it M8, Bolt & Epoxy, or under pressure it could be a bullet under pressure! with just epoxy) and The Banjo Thread should be M10 x 1.25. titanclassics.com/product/titanium-duel-banjo-bleeder-m10-x-1-25mm-thread/

The nipple is held in well with the thread. It’s just too far gone to hold the seal. With your point is well taken. I’ve always wanted to invest in a re-tapping kit for threads. If I hadn’t just today spent £110 on more tools, I’d be far more inclined.
M10 is a popular size for banjos, the 1.25 less so but still available. I’ll have a search on eBay.
How long have you been riding? How long have you owned a superdream?

How long have you been riding? How long have you owned a superdream? Started riding 1981 with a RD125DX twin Black 250NA SD like yours 1982/1983, 1986-now most of the cycle parts and clocks etc from a 400NB (That lived on my 4Four) Then since about 1999 , silver Avatar since 2013. I've a black NA as well, but not road going yet....Engines (not done one for a couple of decades ), Carbs (mmm), painting of frames (easy after lock down) and half the electrics still to do....(or maybe less). to restore the flotilla to active historic duty .

How long have you been riding? How long have you owned a superdream? There's very little meat around the nipple hole in the SD caliper, and as it's tapped 7x1mm your best option would be to replace it with an 8x1mm banjo/bleeder, as the tapping hole size is 7mm.. www.splatshop.co.uk/braktec-special-m8-x-1-banjo-bolt-bleed-nipple.html

I plan on using a metal epoxy to put the original bleed nipple back and seal it.

I am strongly against what you are doing there is not a resin on this planet that I would gamble my life with you can buy a 8mm tap for little cost and locktite a stud in then you will know when you need to stop quickly it does happen on superdreams important things will stay were they should

Very good point. I’ll look into the 8mm tap and banjo
